Measure twice, cut once. I use a dremel, vise, and punch. Easy.

Do you plan on much off road climbing with the 40?

In a pinch you could use a file, rusty nail and a rock.

A pair of big snap ring pliers to remove the snap ring on the rear sprocket.

A helper might come in handy too.

I purchase a chain breaker for about $15 someplace. The other methods work too, but the breaker makes it easy.

My snap ring pliers wont quite open up far enough. Ues my needle nose pliers to remove the snap ring and put it back on.

Is there any concern with the sprocket being too small and rubbing the swingarm pad too hard?

17 and 40 give a ratio of 2.35. I hope you only drive flats.

I've heard people reporting that very issue.

If you went from a 46 to a 45 you won't notice much difference. I went from a 46 to a 39, now 5th is just overdrive and it'll run 70 in 4th. I'm also having trans trouble (3rd gear noise) that could be attributed to the lower gear.
