I just did a quick eBay search on these, and the shapes and sizes varied two or three times though the years....any idea which year's tank fit best for our application?

Not a clue; it's only a guess. The ultimate scenario would be to find a friend with an XR200 and borrow his tank for fitment testing.

What they said^. I would say do the 46 rear first and see how you like it. If its too tall for your liking, which i doubt it will be, then swapping to a 14 front will be easy. For mostly street use you could get away with less than 3:1, especially if you dont want to be winding the motor out at highway speeds

Yes it is, and with a 56 tooth rear sprocket, to get that 3:30 range it would need a 17 tooth front.

I think this would be the better way to go. I only suggested trying to rear out first because of his desired two sprockets.

The thing to consider is, with these bikes they are geared so short for off-road duty. On-road you can gear it up quite a bit. That is why there are guys with Hawks running 17/40 sprocket combinations, which is a 2.35 ratio. I am contemplating doing a 17/43 (2.53)for road use, and simply swapping the front to a 15 (2.87) if I ever desire to do more trail stuff.

getting back to the main topic for a second, sorry.

Does anyone know for sure that this will fit the mikuni carb we all buy on ebay?
if i burn myself on my exaust one more time trying to get the mix right, im going to roll my bike off a cliff.

I agree the front is easier to swap but I was seeing where I might have clearance issues with a 17 in the front.

Good discussion though because I want to get this right.

I ordered one of those for my VM26, but I am still waiting for it's arrival. I can definitely let you know for sure once it comes in.

Well, the nice thing about sprockets is, they aren't overly expensive or difficult to change, especially going down in tooth count. Just try to figure out what gear ratio is ideal for your bike, you (weight etc), and it's use. For road use, I would try to gear it so that the revs in 5th gear sit right around where torque peak is at whatever MPH you want it to cruise at. This may make the bike over geared as far as top speed, and kill a bit of the acceleration, but I would rather not sit at redline to go 60mph. Plus, generally an engine is it's most efficient around it's peak torque RPM, because that is the point where VE and Intake velocity are at their highest, usually giving the most clean burn.

I think the 46 rear is a good starting point for what you want. It will put you right at 3.07. Then, if you want to go a little taller, try a 16 front, shorter then your 14 front. Going in either direction wouldn't require changing the chain links either as it's only a +1 or -1 front. That would give you a 2.88 and a 3.29 respectively. That's why I suggested the rear first.
